1.What is Cotton Fabric?

Cotton fabric is a natural textile made from cotton fibers through spinning and weaving processes. It is one of the most widely used materials in custom hat manufacturing due to its comfort, breathability, and versatility

2.Types of Cotton Fabric Used for Hats

Cotton fabric includes many different constructions and weaving methods. Below are the most common cotton materials used in custom headwear manufacturing.

2.1 Cotton Canvas Fabric

Canvas is a general term for a durable woven fabric construction. Although traditional canvas is usually made from cotton, it can also be produced with polyester, nylon, or blended fibers.

For custom hats, canvas fabric is typically made from:100% Cotton.

2.2 Cotton Twill Fabric

It is important to understand that:Cotton fabric is a category, while twill is one type of weaving method.

Cotton fabrics can include:Plain weave / Twill weave / Satin weave .

For hats, cotton twill fabric is usually:100% Cotton

2.3 Denim Fabric

Denim fabric used for hats generally comes in two different compositions.

No stretch / Better structure / Ideal for hats

②Cotton + Spandex Denim

Stretchable / More flexible / Mainly used for apparel such as:Denim jackets / Denim shirts / Jeans

2.4 Cotton-Poly / Poly-Cotton Fabric

Cotton and polyester can be blended together to create fabrics with balanced performance.

Common classifications:

•Poly-Cotton: Polyester content ≥60%

•Cotton-Poly: Cotton content ≥60%

Compared with pure cotton, poly-cotton fabrics provide:Higher color fastness / Brighter colors / Better durability / Improved performance for printing

Poly-cotton fabric is especially suitable for:Full-color sublimation hats.

Camouflage poly-cotton fabric

Camouflage poly-cotton fabric is a classic material for outdoor hats, combining the durability and color performance of polyester with the comfort of cotton. The camouflage pattern also gives the fabric a distinctive outdoor and utility-inspired appearance.

Compared with 100% cotton fabric, poly-cotton generally offers better color fastness, durability, and resistance to everyday wear, making it a practical choice for headwear designed for frequent outdoor use.

2.5 Washed Cotton

Washed cotton refers to cotton fabric that undergoes additional finishing treatments after weaving, such as high-temperature washing, enzyme washing, or sand washing. These processes help pre-shrink the fabric, soften the fibers, and create a naturally worn-in appearance with subtle wrinkles and a soft, matte finish.

Compared with regular cotton fabric, washed cotton has a softer hand feel and a more relaxed, vintage-inspired look. This makes it especially popular for dad hats, where the slightly faded appearance complements the casual, unstructured silhouette.

Washed cotton is commonly used for dad hats, washed baseball caps, bucket hats, and other casual custom hats.

For brands developing vintage or lifestyle collections, washed cotton provides a distinctive worn-in appearance that regular cotton fabric cannot easily achieve.

2.6 Tie Dye Cotton Fabric

Tie-dye cotton fabric is created by using cotton fabric as the base material and applying a resist-dyeing process. Sections of the fabric are tied, folded, twisted, or otherwise restricted before dyeing, preventing the dye from reaching certain areas and creating distinctive color patterns.

Because the dye penetrates each tied section differently, pattern placement and color distribution naturally vary from piece to piece. These variations are part of the characteristic tie-dye effect rather than a production defect.

2.7 Cotton-linen fabric

Cotton-linen fabric is a natural-fiber blend made from cotton and linen. It combines the soft hand feel of cotton with the breathability and distinctive natural texture of linen.

Common blends include 55% linen / 45% cotton and 50% linen / 50% cotton, although the exact composition can vary depending on the desired texture, structure, and application.

Compared with standard cotton fabric, cotton-linen has a more visible natural texture and a relaxed appearance, making it particularly suitable for casual and summer headwear collections.

3.Cotton Fabric Weight for Hats

Fabric weight plays an important role in hat quality, structure, and comfort.

For 100% cotton fabric used in hats, we recommend:260–330 GSM.

•Below 220 GSM:Fabric feels too thin,hat structure may look less premium

•Above 350 GSM:Fabric becomes too heavy ,reduced breathability,less comfortable for daily wear
